Article Optimization of Turning Parameters to Minimize Surface Roughness and Tool Wear in Carbon Fiber and Glass Fiber Composite Rods(2025-12-25) Kesriklioglu, Sinan; Cengiz, KemalThe objective of this research is to optimize the cutting parameters for reduced surface roughness and tool wear in turning carbon fiber (CFRP) and glass fiber (GFRP) composite rods. Experiments were conducted under dry machining with a Taguchi L8 orthogonal array, and effects of cutting speed, feed rate, depth of cut, together with coated cutting insert were studied. Taguchi analysis as well as regression models and desirability function approach were utilized in assessing the impact of parameters on output such as average surface roughness (Ra), tool wear, including cutting time. The findings revealed that different optimum parameter combinations for CFRP and GFRP; for surface roughness in CFRP, coated tools with 120 m/min cutting speed, 0.2 mm/rev feed rate and 0.5 mm depth of cut provided the lowest surface roughness (2.240 µm), while in GFRP, coated tools with 150 m/min cutting speed, 0.2 mm/rev feed rate and 0.5 mm depth of cut provided the lowest surface roughness (3.557 µm). For tool wear, uncoated tools with 150 m/min, 0.2 mm/rev and 0.8 mm in CFRP (22 µm) and uncoated tools with 60 m/min, 0.2 mm/rev and 0.8 mm in GFRP (25 µm) gave optimum results. Moreover, the seventh experiment (150 m/min, 0.2 mm/rev, 0.8 mm, uncoated) presented the optimum balance with low surface roughness, tool wear and cutting time. This work showed that CVD TiCN+Al₂O₃ coating type was inadequate against the abrasive nature of composite materials and was not suitable due to problems such as peeling style deformation. Results were obtained that GFRP has higher surface roughness compared to CFRP, supporting the hypothesis of fiber pull-out tendency of glass fibers and low thermal conductivity stated in previous literature. The study aims to provide a practical guide to improve the efficiency and quality of processing these composites in industrial applications.Article Accurate Prediction of Residual Stresses in Machining of Inconel 718 Alloy through Crystal Plasticity Modelling(2023-03-01) Bal, Burak; Cetın, Barıs; Yılmaz, Okan Deniz; Kesriklioglu, Sinan; Kapçı, Mehmet Fazıl; Buyukcapar, RidvanArtık gerilmelerin belirlenmesi ve değerlendirilmesi, savunma, havacılık ve otomotiv endüstrilerinde kullanılan bileşenlerin arızalanmasını önlemede çok önemlidir. Bu çalışmanın amacı, Inconel 718'in işlenmesi sırasında oluşan artık gerilmeleri doğru bir şekilde tahmin etmek için bir malzeme modeli sunmaktır. Ortogonal talaşlı imalat testleri, çeşitli kesme ve ilerleme hızlarında gerçekleştirilerek, Inconel 718'in işlenmesinden sonraki artık gerilmeler, X-Ray ışın kırınımı ile karakterize edildi. Bu süper alaşımın mikroyapısal girdilerini ticari olarak temin edilebilen bir sonlu eleman yazılımına (Deform 2D) aktarmak için bir viskoplastik kendi içinde tutarlı kristal plastisite modeli geliştirildi. Ayrıca simülasyonlar klasik Johnson - Cook malzeme modeli ile aynı işleme parametrelerinde yapıldı. Geliştirilen bu model, kesilmesi zor malzemelerin işlenmesinde yüzey kusurlarını ve üretim denemelerinin maliyetini en aza indirmek için kullanılabilir.Article A Parametric Study for Drilling High Quality Holes on Glass Fiber Composites(2022) Yilmaz, Cagatay; Kesriklioglu, SinanThe objective of this study is to investigate the effect of cutting parameters on the qual- ity of holes drilled in a glass fiber reinforced thermoset polymer with the delamination factor defined as the ratio of intended hole diameter to the diameter of the maximum area which contains both hole and delaminated area. For this purpose, Taguchi's L9 or- thogonal array was used to design the experiments and optimize the drilling parameters. 5 mm twist drill bits were used to drill the holes at various feeds and spindle speeds. The maximum diameters on the inlet and outlet sides of the holes drilled into the composite plates were then measured with an optical microscope to analyze the influence of the drilling parameters on the machining damage. The smallest delaminated area on the front and back sides of the composite plate was achieved with the lowest feed (0.05 mm/rev) for the drilling parameters used in this study. Even though the spindle speed was increased from 318 rpm to 2930 rpm at a constant feed of 0.05 mm/rev, it reduces the maximum diameter on the front and back sides by 9 μm and 266 μm, respectively. The obtained results showed that the material removal rates in the drilling of the glass fiber reinforced thermoset polymers can be increased significantly by setting the optimized process pa- rameters without adversely affecting the hole quality.Master Thesis S2-Cam Elyaf Takviyeli Plastiklerin Frezelenmesinde Çapak Oluşumunu En Aza İndirmek için Kesme Parametrelerinin Deneysel İncelenmesi ve Optimizasyonu(Abdullah Gül Üniversitesi, Fen Bilimleri Enstitüsü, 2024) Sayın, Ahmed Çağrı; Kesriklioğlu, SinanComposite materials have a wide range of application areas due to their high mechanical properties, low density and versatility. Milling is an important process for the composite materials to shape them according to the needs of the application area. Burrs are often created during the milling process and result in rejection of parts in the desired usage area. This study focuses on the experimental and statistical analysis of the burrs during the milling process of S2-Glass Fiber Reinforced Plastics (S2-GFRP) and Basalt Fiber Reinforced Plastics (BFRP) composites. Damages occurring during the milling process were analyzed to evaluate the mechanical performance and surface quality of composite materials. Surface quality is determined by the area and length of the burrs that were produced during the milling operations. Optimum processing parameters have been determined to ensure minimum burr area and burr length. It is determined that there are multiple optimum parameters according to the processed material and cutting direction. Burr area and burr length are measured with image analysis. The total area of burrs is calculated, and the longest burr in each sample is measured. The effect of tool material, tool coating, spindle speed and feed rate on burr area and burr length is observed. Based on the experimental results, it was determined that the tool material is the only parameter that consistently affects burr area and bur length. The data obtained aims to ensure the more reliable and efficient use of these materials in engineering applications and makes significant contributions to sustainable production processes.Article Minimization of Thermal Stresses in Instrumented Cutting Tools with Embedded Thin Film Thermocouples(Korean Society of Mechanical Engineers, 2026-04) Kesriklioglu, Sinan; Sivesoglu, AbdurrahmanThis study investigates the optimization of multilayer coatings on cutting tools to minimize thermal stress and temperature differences between the tool-chip interface and embedded thermocouples. The novelty of this study lies in directly linking coating architecture to temperature measurement accuracy, revealing that coatings not only affect heat dissipation and stress development but may also distort the apparent temperature recorded by embedded sensors. The types and thickness ranges of thin film layers in instrumented cutting tools were determined, and multi-physics finite element simulations were then used to evaluate coating configurations under thermal loading, assessing both stress distribution and temperature variance in the multilayer coating system. The Taguchi method, coupled with desirability analysis, identified optimal coating parameters that simultaneously minimize thermal stresses and temperature disparities, which are critical for accurate temperature measurements and extending the lifespan of cutting inserts. This framework enables a controllable trade-off between mechanical reliability and thermal measurement fidelity. The results reveal significant interactions among coating configurations (settings) and between thermal and mechanical properties of the materials used, demonstrating that careful selection of layer materials and thicknesses optimizes stress and temperature responses yielding thermal stress of 1628 MPa (second lowest and only 0.4 % higher than the minimum) and temperature difference of 12.1 degrees C (third lowest and 55 % lower than average). However, they have proven challenges due to relative inhomogeneity compared with metals, resulting unpredictability in quality of milling operations. The objective of this work is to investigate the effect of cutting parameters, tool geometry and tool surface materials on the surface quality of composites using burrs as a metric. S2-GFRP and BFRP composites were produced by the vacuum infusion method. Helical and straight flute end mills were manufactured from high-speed steel (HSS) and carbide rounds, and half of them were coated with titanium nitride using reactive magnetron sputtering technique. Taguchi L18 orthogonal array is used to determine the effect of tool material, tool angle, coating, cutting direction, spindle speed, and feed rate on the machining quality of S2-GFRPs and BFRPs with respect to burr formations. Milling experiments were conducted under dry conditions and then the burrs were imaged to calculate the total area and length. Statistical analysis was also performed to optimize the machining parameters and tool type for ensuring the structural integrity and performance of the final composite parts. The results showed that the selection of tool material has the most significant impact on the burr area and length of the machined surface. The novel image analysis allows to analyze the extent of the burr size with a desirable operation speed for industrial applications.Article Citation - WoS: 5Citation - Scopus: 5Ineffectiveness of Flood Cooling in Reducing Cutting Temperatures During Continuous Machining(Springer London Ltd, 2022-09-19) Kesriklioglu, SinanWater-based metalworking fluids are applied in the form of a liquid jet to flood the entire cutting zone and increase the tool life. The objective of this study is to investigate the effectiveness of flood cooling in reducing the tool chip interface temperatures during continuous cutting. An instrumented smart cutting tool with a thin film temperature sensor was fabricated to accurately measure the real-time cutting temperatures from 1.3 mu m below the tool chip interface in orthogonal turning of AISI 4140 steel under dry and flood cooling conditions. The cutting process was simulated in Deform 2D with the Johnson-Cook material model to present the transient temperature distributions on the coated cutting insert. The heat flux into the cutting tool was also estimated analytically and then three-dimensional finite element heat transfer simulations were performed to determine the maximum convective heat transfer of the cutting fluid in steady state. The measurements with the embedded thermocouple showed that flood cooling with a water-based cutting fluid slightly lowers the tool chip interface temperature. Moreover, the chip color may not be a good characteristic indicator to evaluate the cutting temperature in machining of metals. It was also found that flood cooling becomes more effective at a distance of approximately 150 mu m from the cutting edge where the chip does not contact the rake face of the cutting tool.Article A Comparison of Ensemble and Base Learner Algorithms for the Prediction of Machining Induced Residual Stresses in the Turning of Aerospace Materials(2022-09-30) Buyrukoglu, Selim; Kesriklioglu, SinanThe estimation of residual stresses is essential to prevent the catastrophic failures of the components used in the aerospace industry. The objective of this work is to predict the machining induced residual stresses with bagging, boosting, and single-based machine learning models based on the design and cutting parameters used in the turning of Inconel 718 and Ti6Al4V alloys. Experimentally measured residual stress data of these two materials was compiled from the literature, including the surface material of the cutting tools, cooling conditions, rake angles, as well as the cutting speed, feed, and width of cut to show the robustness of the models. These variables were also grouped into different combinations to clearly show the contribution and necessity of each element. Various predictive models in machine learning (AdaBoost, Random Forest, Artificial Neural Network, K-Neighbors Regressor, Linear Regressor) were then applied to estimate the residual stresses on the machined surfaces for the classified groups using the generated data. It was found that the AdaBoost algorithm was able to predict the machining induced residual stresses with a mean absolute error of 18.1 MPa for the IN718 alloy and 31.3 MPa for Ti6Al4V by taking into account all the variables, while the artificial neural network provides the lowest mean absolute errors for the Ti6Al4V alloy. On the other hand, the linear regression model gives poor agreement with the experimental data. All the analyses showed that AdaBoost (boosting) ensemble learning and artificial neural network models can be used for the prediction of the machining induced residual stresses with the small datasets of the IN718 and Ti6Al4V materials.
